Most sign failures are not manufacturing defects. They are the right sign built from the wrong material for the wall it was hung on.
Substrate is the least discussed line on a sign estimate and the one that decides whether you are buying this sign once or twice. Two providers can quote the same design, the same size, and the same install, and one of them is quoting a panel that will still be flat in 2038 while the other is quoting one that will curl at the corners by the second spring.
Here is what each common material actually does, judged against the specific conditions in Colorado Springs rather than against a national average climate that does not exist here.
The Five Materials That Cover Most Signs
Two pre-painted aluminum skins bonded to a polyethylene core, typically 3mm or 4mm. Sold under names like Dibond. Flat, light for its size, and dimensionally stable.
Sheet aluminum in gauges from about 0.040 to 0.125 inch. Used for letter returns, brackets, panels, and anywhere real rigidity or a fabricated shape is needed.
Cast or extruded sheet. Optically excellent, available translucent for illumination, and the standard face material for lit letters and premium interior signs.
Closed-cell foamed PVC sheet, often called by brand names. Light, easy to cut and fabricate, takes print beautifully, and the most misused material in the industry.
Far more impact resistant than acrylic. The answer where something is likely to get hit, kicked, or struck by debris.
Not a substrate, but the graphic layer on most of the above. Its own grade question, covered in our vinyl guides.
Note that most signs are assemblies rather than single materials. A storefront sign might be aluminum returns, an acrylic face, and printed vinyl graphics, each chosen for a different job.
The Colorado Stress Test
Three local conditions decide which materials survive here, and none of them are extreme in isolation. Together they are unusual.
Ultraviolet at 6,035 feet
Thinner atmosphere filters less UV, so a south-facing sign here takes a harder dose than the same sign at sea level. UV yellows white plastics, chalks paint, and breaks down polymer structure. Any sign facing afternoon sun needs a finish or laminate rated for it, and that is true even for aluminum.
Freeze-thaw cycling
A 25 degree morning and a 60 degree afternoon is an ordinary February day in Colorado Springs. Every cycle expands and contracts the panel, and different materials do it at different rates. That daily movement, repeated a few hundred times a year, is what pops fasteners, buckles panels, and cracks printed surfaces.
Hail and wind
El Paso County sits in one of the most hail-prone corridors in the country, with the active window running roughly April through August. Impact resistance stops being theoretical here. Brittle materials crack, thin gauges dent, and anything already stressed by thermal movement fails first.
Materials sold as suitable for outdoor use in general are not automatically suitable outdoors here. When a manufacturer publishes a durability figure, it usually assumes moderate UV and moderate temperature swing. Read our climate as the demanding end of any published range.
Aluminum and ACM
For flat exterior panels, aluminum composite is the default specification, and it earns that position.
- Dimensional stability. The sandwich construction spreads thermal stress across the panel instead of concentrating it at the surface or the edges, so it stays flat at large sizes.
- Service life. Published figures commonly put quality ACM at 10 to 20 years outdoors, with factory-painted finish warranties often running a decade or more.
- Weight. Much lighter than solid aluminum at the same panel size, which lowers mounting hardware requirements and install labor on a large wall sign.
- Finish. A smooth factory surface that accepts direct print, vinyl, or paint.
When solid aluminum instead
Where a shape has to be formed, where structural rigidity matters, or on smaller panels and brackets. Gauge matters: thin sheet will oil-can and warp on anything wide, so heavier gauge belongs on larger panels. On big flat faces, ACM is usually the better engineering answer as well as the cheaper one.
Aluminum reflects UV rather than absorbing it, which is why it holds color so well. That protection comes from the finish, though, not the metal. A factory finish rated for exterior exposure, or a UV laminate over print, is not optional on a wall that takes afternoon sun.
Acrylic and Where It Belongs
Acrylic does two things no other sign material does well: it transmits light evenly, and it looks expensive.
Illuminated faces
Translucent acrylic is the standard face material for lit letters, color matched to a brand and cut to the letterform. Light passes through it evenly rather than showing the modules behind it, which is the entire point.
Lobby and dimensional signage
Cut acrylic on standoffs is the look most offices want at reception, and it holds up indefinitely indoors. Thickness carries most of the effect, since a half inch panel with polished edges reads very differently from a quarter inch one.
Outdoors, with conditions
Cast acrylic has real UV stability and can last many years outdoors when it is mounted so it can move. The common failure is not the material, it is rigid mounting. Acrylic expands and contracts with temperature, and a panel bolted tight through undersized holes will craze, crack at the fastener, or split. Slotted or oversized holes with the right hardware solve it entirely.
The other caution is impact. Acrylic is brittle relative to polycarbonate, so it is a poor choice at ground level in a high-traffic location or anywhere hail is likely to strike it directly at a bad angle.
PVC, Fairly Assessed
Expanded PVC gets criticized in sign articles, usually unfairly, because the criticism is really about where people put it.
What it is actually good at
- Interior signage. No UV, no thermal cycling, no weather. Indoors it lasts a very long time and costs a fraction of the alternatives.
- Fabrication. It routes cleanly with a consistent matte edge, which makes it excellent for cut shapes and dimensional interior letters.
- Print surface. It takes UV-cured ink beautifully.
- Weight. Light enough for mounting methods that would not hold heavier materials.
- Short-term exterior. A seasonal or promotional sign meant to live one or two years is a perfectly reasonable use.
Where it fails here
Permanent exterior signage. Published outdoor durability for advertising-grade expanded PVC commonly lands around two to five years before noticeable degradation, and sources that test in harsher UV report yellowing, brittleness, and edge curl considerably sooner. Dark colors are worse, because they absorb more heat and move more. At large formats it is more flexible than ACM at the same thickness, so it needs a frame or stiffener behind it or it will bow.
PVC is not a bad material. It is an indoor material with an outdoor sales pitch.
Thermal Expansion
This is the most consequential number in the whole guide, and the one that never makes it onto an estimate.
Every material grows and shrinks with temperature, but not at the same rate. Expanded PVC moves roughly three times as much as aluminum across the same temperature change. In a climate with a 35 degree daily swing and a 100 degree annual range, that difference is the difference between a flat panel and a buckled one.

Mount any of these rigidly, with tight holes and no room to move, and the panel has two options: buckle or crack. That is the mechanism behind most of the failures people blame on cheap material, and it applies to good material too if it is fastened wrong.
It also explains a failure that surprises people: printed acrylic that develops edge cracking and a cloudy face within a year and a half. The panel was fine. The spec never accounted for the temperature range at that specific wall.
Interior, ADA, and Wayfinding
Indoors the calculation changes completely, because the two things that destroy materials outside are absent.
- Lobby and reception signs. Acrylic on standoffs, brushed or painted aluminum letters, or dimensional PVC letters, chosen on look and budget rather than durability.
- Wayfinding. Usually a modular system so panels can be updated when a tenant or department moves. Aluminum or acrylic inserts in a track, or printed panels in a frame.
- ADA signage. Interior signs identifying permanent rooms and spaces carry their own requirements for raised characters, braille, contrast, and mounting height. We confirm the applicable requirements as part of the project review rather than assuming a standard set applies.
- Window graphics. Applied vinyl rather than a substrate, and worth remembering that the current sign code treats window signs as their own type with a coverage limit.
One interior caution: fire and building code can restrict certain plastics in specific occupancies and locations. Some sign projects require engineered drawings based on the sign type, size, mounting method, and site conditions. We confirm the applicable requirements as part of the project review.

Where a sign is a face replacement on an existing structure, the material has to match what the existing frame and mounting will accept, which sometimes narrows the choice to one option.
Cost Per Year, Not Cost
Material is a modest share of a sign project. Design, permitting, fabrication labor, and installation are most of the number, which is why saving on substrate saves less than people expect and costs more than they think.
Run it as cost per year of service instead. A panel that lasts fifteen years at a slightly higher price beats one that lasts three at a slightly lower one, and it beats it by a factor that is not close. The replacement is not just the panel either. It is another design cycle, another permit if anything changes, and another installation.

What to Ask Before You Approve
Five questions that separate a specification from a guess:
- What substrate and what thickness or gauge, named on the estimate?
- What finish or laminate protects it, and is it rated for exterior UV?
- How is it mounted, and does the mounting allow for thermal movement?
- What direction does the wall face? South and west exposures are the demanding ones here.
- What is the expected service life for this build in this location, not in general?
An estimate that answers those is comparable to another that answers those. Ours name the material, and if a lower-cost substrate would serve your situation perfectly well, we will say so rather than upselling a panel you do not need.
